I have mainly played zerg and love assigning larva to control groups as soon as I make them. When I play terran I find my self spending ton of time assigning control groups and my new units join their rallied groups. Anyone have an optimized way tackling this beside shift and the group hotkey? I mean its worsen than injecting and spreading creep!

There is no other way to do it except shift and hotkey...

It's not a complete solution, but you can waypoint your rax/fact/starport to one of the units in the group you want the newcomers to join, which will
make them follow the group around, even if they're not formally a part of it.

If your going mmm you can either rally all ur rax units to your ctrl1 army and your medivacs to ctrl 2. This is good because it avoids the whole problem where your medics come along and load up th e marauder you are rallying to. Another way that works well if you're not using your factory is to float it and rally to your floating factory. Helps avoid the same problem and keeps your reinforcements slightly behind.

I usually have marines and marauders on 1, medivacs on 2, and use four for either casters or drops.

never thought about the factory one, i should try it. OR maybe one of my 4 OCs just sittin in my base.

Rally routes can have multiple way points which you can direct at more than one unit.

Don't put your medivacs in a control group. It's unnecessary. Instead tell them to attack a units in the bioball and they will follow those units.

like res said^ you can add multiple points to a rally point using shift.

first set the rally to your choke/ramp, wherever you naturally leave your units standing around, then shift queue it to a couple of units in the control group you eventually want it to join.

If one of the units dies it still finds your army on the field, if they all die it just goes to the choke.

until it's time to haul ass away from hydras or a muta/bling ball that's way bigger than you expected and you wish your medivacs would take the shortcut-air-route home rather than follow your zig-zagging marines.

Here is what I do:

At choke:
Set rally point for raxes
Set rally point for factory (spaced slightly from rax rally)
Set rally point for SP (spaced slightly from fac and rax rally)
Set Ctrl+F6 to rally point map location

Press F6
Box, Shift+1 rax units to add them to control group 1
Box, Shift+2 factory units to add them to control group 2
Box, Shift+3 SP units (viking, banshee, raven only) to add them to control group 3

For medivacs, I shift A-move them on about 4-5 melee units and ctrl click them for shortcut home if fast retreat is needed.

If you are making ghosts or hellions I usually make separate rally point for that unit structure to add them to group 8,9 or 0 with box and shift+[number]

Also, if you are waypointed to your units on a push and you need to retreat, it is quick to press F6 and then re-waypoitn all your structures back to the original location.

I am only in Bronze so take this FWIW.

imo you don't need control groups with your army except for special 'hard to select' units such as ghost or raven.

medivacs and tanks are easy to micro by ctrl + click and move. all you need is X amount of your army in control group so you can double tap to switch camera. during a battle the tanks and medivacs stay in the back if you positioned correctly beforehand.

the other control groups are obviously for banshee/drop etc which might be going on elsewhere.

Having more control groups can never really be bad. Unless you're at a point where you can't remember what unit is hotkeyed where, I see no reason not to attack your medivacs on your guys and also have them in a control group. I've seen TONS of games where pros in the GSL obviously have their medivacs just hotkeyed with their army where the medivacs go in first and a bunch get picked off. I wince every time, so please please don't do that.

As for adding rallied units, ideally you'd have synced up production cycles. If you don't, just make sure you're rallying all your units to a forward defensive/offensive location where you can grab them and shift add them to you army. You can set a screen hotkey there or one that I think is cool but never actually remember to do is set a less used hotkey for a building around there. Easy to double tap that building hotkey, add everything to your control group, and get back into the battle.

Step 3: Press 1 then a and click somewhere
Step 4: PROFIT

If that makes any sense.
